Why We Size from Bottle Samples

Two bottles marked 750 ml can differ in height, shoulder profile, maximum diameter and filled weight. An insert cut for one bottle often will not accept the next batch. That is why we size inserts from physical bottle samples, not from stated capacity. Three measurements drive the tooling: overall height, maximum diameter, and filled weight.

Insert Fit and Four-Point Contact

The insert holds the bottle at four points, with no unsupported area at the neck or shoulder. Our check is simple: load the bottle, shake for ten seconds, no movement; tilt to 45 degrees, no slide; invert, no release. This rule applies across every structure we build.

Board and Facing Paper

We recommend 1400 g greyboard for spirits because the filled weight and bottle profile put more load on the structure. The base option is 1200 g greyboard with 157 g+ specialty or coated facing paper. We do not use recycled greyboard, which collapses, or high-moisture stock, which warps.

Structure Options and Finishing

We offer three structures. Rigid lid-and-base suits premium gifting and collecting, with the strongest ceremony but a bulkier shape. Magnetic flip-top works for shelf display and repeated opening, where magnet position precision matters. Foldable rigid feels like rigid but ships flat, useful for export and empty-box storage.

Black, deep blue and burgundy facing papers carry hot-foil best. These dark shades are also the hardest to hold, so we use Pantone matching, first-article approval and mid-run sampling to keep the colour and foil contrast stable on the final box.

In-House Pre-Shipment Checks

Before packing, we run our in-house checks with the bottle loaded. A 1.2 m six-face drop test checks impact. Stacking simulation applies a top load of 40 kg or more for 24 hours. Truck and sea vibration simulation confirms there is no internal movement, and the bottle stays in place.
