Fit starts with the bottle
Two bottles marked 750 ml can differ in height, shoulder profile, maximum diameter, and filled weight. An insert cut for one bottle often will not accept the next batch. That is the first thing we sort out.
We size inserts from physical bottle samples, not from stated capacity. Three measurements drive the tooling: overall height, maximum diameter, and filled weight. If you do not have a sample, send the exact dimensions from your filling run. Do not send the label capacity and expect it to work.
The insert holds the bottle at four points, with no unsupported area at the neck or shoulder. Our check is simple: load the bottle, shake for ten seconds, no movement; tilt to 45 degrees, no slide; invert, no release. If a bottle passes those three, it will survive a courier van that gets loaded three times before it reaches the customer.
Board and facing paper
We use 1200 g greyboard as the minimum. For spirits, we recommend 1400 g. The facing paper is 157 g or heavier, specialty or coated. That combination gives the box stiffness and a clean surface for printing.
We do not use recycled greyboard. It collapses under load and the corners soften. We also avoid high-moisture stock, which warps after lamination or in shipping. These are the two board failures we see most often in boxes made elsewhere. The board is the box. If it is wrong, no amount of finishing will fix it.
Dark facing colours like black, deep blue, and burgundy carry hot-foil best. If your brand uses one of those, tell us early. We will control the colour on press and at first article. These three colours are also the hardest to hold, so we sample them more often than pastels or whites.
Three structures to choose from
Rigid lid-and-base is the premium option. Slow opening, strongest ceremony. It is bulky and costs more to ship, but for collector editions and high-end gifting it is the right call.
Magnetic flip-top suits shelf display and repeated opening. The magnet position matters. Our control tolerance on magnet position is plus or minus 1 mm. If the magnet is off, the lid sits crooked and the box looks cheap. A buyer will notice that before they notice the foil.
Foldable rigid is the export workhorse. It feels like a rigid box when erected, but ships flat and stores empty without taking space. The creases must not crack, corners must be 90 degrees when erected, and the structure must survive repeated assembly. If your co-packer will assemble thousands of these, this is the only rigid option that makes sense.
What we control
Our control tolerance on the insert is plus or minus 1 mm. On the box body it is plus or minus 2 mm. For foldable boxes we check that creases do not crack, magnet position is within plus or minus 1 mm, and corners are 90 degrees when erected.
Colour control is Pantone matching, first-article approval, and mid-run sampling. Black, deep blue, and burgundy are the hardest to hold. We sample those more often. If your brand colour shifts by one Pantone number, it is the first thing a buyer sees in a retail shelf line-up.
Before shipping, our in-house checks include a 1.2 m six-face drop test with the bottle loaded, a stacking simulation of 40 kg or more top load for 24 hours, and truck and sea vibration simulation. The bottle must not move internally after any of these. That drop test is the one that catches a weak insert. The stacking test catches a weak board.
When this is the wrong choice
Do not use a single-bottle spirits gift box for a bottle you have not measured. If you only know the capacity, not the dimensions, you risk an insert that is too loose or too tight. A loose bottle rattles; a tight bottle breaks the insert or the label.
If the bottle is unusually heavy, filled weight matters more than height. A large-format tequila bottle filled weighs nearly twice what a standard wine bottle weighs. The insert and the board must be sized for that weight, not just the shape. We will ask for filled weight before we recommend a board.
If you need to ship many empty boxes to a co-packer overseas, foldable rigid is the right structure. Rigid lid-and-base will cost more to ship and store. Tell us how the box will travel before you choose. A rigid box that ships assembled is paying for air.
How to specify the job
Send us the bottle or the dimensions, a reference design, the quantity, and any special requirements. We will confirm the structure, board, insert, and finish before we make the first sample. The more you tell us up front, the fewer rounds of sampling you will pay for.
Two sample types are available. A blank sample shows the structure and fit. A printed sample shows the visual. We recommend a printed sample for dark colours and hot-foil work. A blank sample will not show you how the foil sits on a deep blue.
